Ok, I'll bite. Why not just re-design it without voids so that you can do it via injection molding?
Because then it becomes what we are building now.
Not really, not at all. The TV tray design was totally DIY and all kinds of wrong for production purposes. With injection you can still make the channel for air passing from top to the bottom on the inside by using a slide-out, and you would still be adding things like the baffles at the bottom above the air inlet for dispersing the bubble flow (better than the slotted airline BTW) and you can also make compartments for installing and better sealing of the magnets. You are still going to need neodymium magnets (I assume) so you are making this cavity anyways, and then sealing the magnets in with something better than epoxy I'm hoping (like Weld-On 40 or the Acrylite/Cyro version of this). The way you do it now with silicone is not robust so either 3D print or injection molding will in net effect create the same result.
So what advantage do you see for making the edge of the box curl inward like it does? Because that is what makes this impossible to injection mold, the 'cavity' that those create.
Several injection people do not agree. There was no way to do it. Plus, one change, and it's another $30,000 or so. And, they laughed at a run of 1000 pieces.
The curling edge is just a design; that's why it's in the "design" category of Kickstarter.

Have you actually built and tested a fully working prototype to make sure that there is adequate water flow through it, that the bubbles actually hit the screen properly and are dispersed adequately, verified that the magnets hold in place long term, verified that the LEDs are not so intense as to cause photosaturation, etc?
I can't imagine that anyone will want to pledge anything if it doesn't work.
This last statement also perplexes me:
That would really suck for you if you went through all this and it didn't work. In fact, that would pretty much suck for the entire Algae Scrubber "industry" because this type of event occurring would turn a lot of people against algae scrubbers and/or add 'fuel to the fire' of those who already have negative attitudes.In the event that an unforeseen factor completely prevents delivery of the 3D HOG Scrubbers, we will substitute our current hand-made HOG.5, HOG1, and HOG1x scrubbers.
So why would you move forward with this kickstarter if there was even a shred of possibility that this could occur? It one thing when the cost risk is less impactful, but we're talking about buying 2 $18,000 machines here. You're going to lose your shirt and reputation if something goes wrong and you have to build the older type HOG scrubbers. I would be making damn sure that it works exactly as intended before taking a dime of anyone else's money.
